The PSU refurbishment is finally completed. Thanks to everyone for your advice about treating the rust - I ended up getting some phosphoric acid to treat the rust and then re-spraying with a silver paint. The rust is internal to the PSU so not really visible, but I treated also the fan exhaust (that is visible). If I had some idea where I'd put my Dremel then I'd probably have used that as well.

Along with the PSU case refurbishment I replaced to two blown X2-class RIFA capacitors (0.1µF/104, 275VAC) and almost all the electrolytics - I left the two large 200V 470µF capacitors (as per @Chriva's advice).

The RIFA capacitors provide some filtering for any noise that might be coming in on the power circuit - I could've left them out but have replaced them with Suntan make equivalents.

This is the list of capacitors I ended up replacing - remember that this is a 220VAC PSU for Australia (240V):

The bottom case is also complete - I had it professionally sand blasted to remove the original black paint coating (and rust) and have re-sprayed it myself with three coats of primer and three of satin black topcoat.

The top case was professionally sand blasted/primed/powder coated.

I disassembled the IBM Model 5151 monochrome display and scrubbed the case clean.

In my humblest of opinions, I think the machine is going to look gorgeous - I'm looking forward to trying Pacgirl and Zork.

For now it will just be a 256KB machine with MDA but I am planning on upgrading the system board to 640KB (need 41256 chips), installing a CF card (via XT-IDE interface) and maybe also a 720KB 3.5" floppy drive which I think should be supported with the updated BIOS I've installed.

I would like to upgrade the display card to CGA at least ... the IBM Model 5151 monitor is monochrome green so I could live with monochrome CGA graphics.
