On request, going through the steps of finding what you need and how to build the Cutlass (sword). I didn't know about it myself before I got the question and someone else answered it, so thanks for that!

The secret is to find the Full Guard Pattern (or the part) in a TC house in a village. After that you craft it like a normal Broadsword. Just remember that the material cost for the Full Guard is 3 material units! Use Stone, Cactus (etc.), or as I do in this video: Paper (for extra modifiers to fill with damage :)

Adding a Nether Star would give the extra modifier needed to be able to put on enough Quartz to one-shot Zombies (I think you end up with 10,5 hearts of damage).
